How to avoid product loss, leaks and downtime.

Moving industrial fluids is essential to the health of the worldwide economy. There are a variety of methods to transfer these fluids, with the most common being by truck and rail. The process of loading and unloading tank trucks and railcars occurs thousands of times daily at industrial sites across the world.

While this is a routine procedure, it also comes with safety and cost challenges. On the safety side, the primary risks associated with fluid transfer include leakage and spillage, both of which can create catastrophic consequences. Hazards from leaks and spills range from widespread pollution to fires. Regarding expenses, spills and leaks lead to a loss of product. When considering the frequency of fluid transfers across the world, a small spill or leak during each of those interactions creates substantial product loss, all of which impacts the bottom line by millions of dollars. Additionally, if leaks or spills occur, then maintenance also becomes an immediate necessity on the pumping equipment, which adds to those costs. Another costly problem comes from shearing when using a non-adapted pumping technology.

Complicating fluid transfer is the fluid itself. Each liquid brings its share of unique challenges when it comes to loading and unloading. Image 2 shows a few examples of liquids that are transported by road or rail. If there is at least one “yes” in the product line, an adapted pumping technology must be used for loading and unloading applications.

Hazards

Leaks from pumping equipment typically come from the mechanical seal. A truck uses an unloading pump intermittently, meaning that its intervals are not continuous or steady. Those circumstances can prove problematic for products that dry or polymerise when static, especially when a mechanical seal has a leak. Those products will leak rapidly from the compromised seal. Spillage is nearly impossible to avoid.

During those thousands of routine transfers, The hose between the truck tank and the pump must be disconnected. Regardless of the liquid, there will always be some left inside the disconnected segments. This requires recovery protocols and protective measures for staff.

Cost Issues

Outside of the high expenses that come from safety issues, the main costs associated with loading and unloading pumps are maintenance, downtime and product loss. Regarding maintenance, mechanical seals can begin to leak over time, and complications arise even further when considering some applications feature pumps that run continuously,

such as with isocyanates. These low molecular weight chemicals cannot be left in a static state. When they are not moving during loading and unloading functions, they are kept active through continuously running pumps.

Under this scenario, a failed mechanical seal will cause a serious leak, resulting in severe costs, including lost product, maintenance on the seal, product cleanup and halted production. These costs accumulate to create an unnecessary and harmful financial burden. Downtime results from these complications. If liquids cannot be transferred, it creates lost time on both ends and affects the downstream process. The longer the downtime, the more detrimental the costs. Product loss affects cost because of the expensive nature of the transferred liquids.

Whether it be through a major spill or a slow mechanical seal leak, any loss of product will impact expenses. Over time, those expenses become more pronounced and harmful. Additionally, the loss of the product is not the only issue. That lost product, especially during spills, needs to be cleaned up.

Addressing the Challenge

Eccentric disc pumps can mitigate each of the challenges that come from liquid transfers. This technology consists of a cylinder and pumping element mounted on an eccentric shaft. As the shaft rotates, the pumping element forms chambers within the cylinder. This increases the size of the cylinder at the intake port and draws fluid into the pumping chamber. The fluid moves to the discharge port, where the pumping chamber size decreases, squeezing out the fluid.

Seal-less eccentric pumps have proven to be reliable in many loading and unloading applications, mitigating issues like seal leakage, liquid shear and product loss.

Load cells are devices that measure weight or force by converting it into an electronic signal. They are used across various processing industries because they are able to provide accurate and reliable weight measurements in applications where batch control, mixing, dosing and blending of liquids or solids is required, and work well in harsh industrial environments where temperature, humidity, dust, vibration and corrosion may be harmful to other types of sensors.

Although there are several types of loads cells, this comparison of Eilersen Capacitive Technology to Strain Gauge Technology, highlights the advantages and benefits of using Eilersen load cells within processing facilities.

The Basics

Capacitive and strain gauge load cells both relies on an elastic element which is deformed by the load to be measured.

The material used for the elastic element is normally aluminium for low cost load cells and stainless steel for load cells used in corrosive industrial applications.

A capacitive respectively a strain gauge sensor measures the deformation of the elastic element and the output of the sensor is converted by an electronic circuit to a signal which represents the load.

A capacitive sensor is a conductor which, placed at a small distance from the elastic element, measures the deformation without any contact with the elastic element while a strain gage is an insulated resistance foil which is bonded directly to the elastic element and which is consequently exposed directly to the shocks and overloads, frequently met in industrial applications.

 

Sensitivity

Furthermore a capacitive sensor is very sensitive with a change of capacitance of 10% while the foil strain gage normally only has a change of resistance of 0.1%.

Because of the much higher sensitivity of a capacitive sensor, a much lower deformation of the elastic element is needed and the elastic element of a capacitive load cell is therefore strained around 5 to 10 times lower than the elastic element of a strain gauge load cell.

The low strained element combined with the fact that a capacitive sensor is non-contacting, provides the very high shock resistance and overload capability of the capacitive load cell compared to the strain gauge load cell.

Cabling and Sealing

The high change of capacitance lends itself to provide a digital output signal which in the Eilersen capacitive load cells is a high speed signal, representing the load directly in g, kg or Newton.

 A low cost coaxial cable with a one wire hermetically sealed connector supplies the load cell with power and transmits the high speed digital signal back to the instrumentation which may be placed several hundred meter away.

In a standard analogue strain gauge load cell, the power supply and the low level analogue signal are normally conducted through a rather expensive 6 wire cable to the instrumentation where the analogue signal is converted to a digital signal.

In a digital strain gage load cell, an amplifier and also the A/D conversion are placed in the housing and the power supply and the digital signals are normally conducted through a rather expensive 6 or 7 wire cable to the instrumentation.

With the 6 or 7 wire cables used in strain gage load cells it is difficult to obtain the necessary IP68 protection for industrial environments without complicated water traps or expensive multi pole hermetic feed through connections.

In contrast to this, is the uncomplicated IP69K single pole connector used in the Eilersen capacitive load cells which furthermore has the logistically important advantage that the cable may be mounted just before delivery with length and PVC/Teflon type according to customer specifications.

Conclusion

With reference to the above-mentioned merits of the Eilersen capacitive and the strain gauge load cells the following can be concluded:

The Eilersen capacitive load cell provides a tolerance to shock and overloads of up to 10 times nominal load compared to the 2 times nominal load for strain gauge load cells.

This is an obvious advantage in industrial environments and especially for the lower capacity load cells where the risk of damage because of shocks and overloads is high.

The Eilersen capacitive load cell provides a tolerance to side loads and eccentric loads of up to 10 times higher than for strain gauge load cells

These features means that expensive mounting kits with side load- and overload stops – which often cost as much as the load cell itself and needs maintenance – are normally not needed with the Eilersen capacitive load cells which as a consequence offers a simple and inexpensive mechanical mounting in the application.

The factory calibrated, digital high speed signal, conducted through the well shielded coaxial cable, provide simple plug and play installation and at the same time the EMC protection and the protection against welding voltages needed in industrial applications.

The high speed signal, sent at 230 kBaud, with the load value in 24 bits and with address and diagnostic codes, is necessary for the 1000+ readings/second in dynamic weighing applications and for the very short update time of 2 mS necessary for four loads cells in platform and cargo weighing, mixing, dosing and hopper applications.

As a final conclusion, the Eilersen capacitive load cells have important advantages compared to the digital strain gauge load cells.
